I'm helping my friend build his Vario Ranger III, The torque tube center bearing is mounted in a foam shape that contours the ID of the boom.

Here's the issue(s)

First of all, the included bearing holder and backing ring don't really match up, and where the bearing holder fits into the foam is slotted, and wider than the bearing holder. Ok, no problem, I can make a new backing ring that will be a better adapter between the two parts..

The main issue is the final position of the bearing holder in the slot, given the geometry at the two ends determined by the mechanics' locations. How do you do the final locating and gluing of the bearing holder? I expect to have the torque tube all set up and the right length before setting the bearing holder. What would be the sequence? How do you determine that the whole thing is straight while you are gluing the final position? Can't really reach down the boom and glue it in place?

I see it like this, tell me where I can improve

- set up torque tube with bearing holder in the middle, loose
- glue foam insert into boom
- insert torque tube assy into boom
- insert mechanics
- connect torque tube end to mechanics
- install tailbox and connect to torque tube
- reach into boom with long tool to push bearing holder until it butts into the foam bulkhead.

at this point I could back it out, with the proper location of the bearing holder being established. Loctite to the shaft.

Now, how do I glue the bearing holder/backplate assembly to the foam bulkhead, and how do I ensure that it results in a perfectly straight torque tube? Do I want it to be removable?

First, be sure you have the torque tube cut to the proper length, and the ends firmly attached. That would be with the bearing holder and foam sitting loosley on the tube. Then, bolt in the mechanics, attach the torque tube to that. Then install the t/r and attach that to the other end of the torque tube. What you can do is to center the bearing holder in the foam, and use epoxy around the edge of the bearing holder to glue to the foam while still floating around up front. Once dry, move the foam back into the boom and watch the torque tube. you do not want to see the torque tube "bow" up or down because of misalingment of the foam putting pressure on the tube. When you get it into position, i have a brush stuck on a dowel so i can reach down the boom, and apply epoxy around the foam to the fuse to capture in place. Once dry, you can take out the mechanics, and put a couple of drops of ca on the aluminum sleeve to the carbon tube so it does not move inside the sleeve. It is fiddly to get, but that has worked the best for me.
