I got the pins and they cut to length very easy with my dremel but how do I drill the tiny hole for the Jesus bolt? seems like I will need a vice and a carbide bit. ..but what size...anyone got any help for me? Thanks Pals

The right equipment makes it very easy. I have a cut-off machine that uses an abrasive wheel. Makes slicing the rods to length a piece of cake. The small machine sold from MicroMark would be a good choice if you want to purchase a machine.

As for drilling, I use a Cobalt tipped bit in my drill press. The mainshaft blanks are held in a clamping "V" block. A soluable oil fluid is used for cooling and lubrication while drilling the cross hole. I also have a commercial centering fixture than insures The drill bit is centered as I drill through shaft blank. I also use a pointed grinding tip to "break" the hardened surface where I intend to drill.

This same equipment allows me to work with the metal/carbon fiber cored composit shafts, as I still have to cut them to length and drill the cross hole.

I'm currently experimenting with shafts with a 95 mm length. This is approximately 10 mm shorter than stock. This length seems to be enough so as to allow full swashplate and feathering block travel. The shorter length will be helpful in minimizing bending forces upon the mainshaft.

I almost forgot about the drill size. Metric drills of 1.5 0r 1.55 mm, decimal drills of 0.0595 or 0.061" will work OK.

Thanks again Gerry, I guess I will try and locate that bit and im going to try and use a vise to hold while I drill...this should be fun..If I cant drill it maybe I will put a few notchs with my dremel and then JB weld it in the headblock

I order my cobalt-steel drill bits from McMaster-Carr. The 1.55 mm (0.061" drill bits are $2.06 each in quantities less than 12. To put this in perspective, a local hardware store sells the same bit in high-speed steel for $1.43 each. It taked four of the steel bits to do what one Cobalt bit can do.

Typical of McMaster-Carr, if I order this evening (I did!), they will ship Monday and I'll generally have my order here in MA by Wednesday. By the way, if you order an item that is backordered, the order page gives you an estimated ship date.

JB Weld might be an option, but I've tried and had VERY good results with Locktite "green" compound in securing an aluminum center-hub to a steel mainshaft. The bond is so good that you can't pull or twist the parts apart. It takes the head from a soldering iron to break the bond. See my comments in my "Mainshaft Experiments" thread.
