Hi...Could anyone give me any advice on how to cut gears on a manual Mill. Im hoping to make an aluminium gear/pulley for my Zoom 400. This is the gear for the belt drive. Any help would be most appreciated.

it seems like the simplest way to cut gears for a belt with teeth is with an indexing head and a small end mill since the profile of the teeth on the gear are rather square instead of a sharper tooth like on a spur gear. this way you'd be milling rather than hobbing.

Thanks for the advice Steve...Ill give that a try. I dont have an indexing head but I have a rotary table I can use . Ill let you know my progress. Many thanks for the reply.

I cut some gears for a model gas engine I built years ago. In stead of a hobbing cutter I made a special cutter on the lathe that was used in the mill. It was a lot of work and took many days of evining work to get one gear done, but the gears had that special tooth profile required for low wear. I posted a pic of the model engine in my gallery. If its not up yet check back later.
If you want data on cutting eliptical gear teeth, let me know and I will try to dig it up and fax you a copy.
But for the belt, it is pretty much straight cutting as a previous post indicated.

Hi nextstepheli...Many thanks for your kind offer to send the cutter information. However I did find some information on the internet and have just completed my first ever cutter...and it works!!! Just got to try it on the pulley blank ive made now.Thanks again for your help

Hi...Ive taken a picture which should be in my gallery soon. I made the cutter from an old steel bolt , part of which is in the picture.The cutter has two lobes on it for cutting. A piece of Aluminium is also shown with three test cuts.The final cut is the one on the left which was done after a little sharpening.The grooves I need are for a belt so the teeth are square and only 0.5mm deep but im sure the profile of the cutter could be adapted to suit any shape.The finish on the cutter shaft I know is not the best , but this is the first time Ive worked with steel. If anyone has any tips on how to get a good finish I would be very grateful.

I cut some gears, well I should say tried too ... any ho, here is my site and it may give you some idea of how I went about doing it. I think if I had the right cutter with the proper angles, etc the gear would of worked.

the nylon gear was used because it is abrasive against brass. the brass is stronger than the aluminum so it wore it out much quicker. if you dont want that to happen try machining a brass gear. metals or two differnt kinds and hardnesses is where your problem lies. especially seeing how the plastic gear and the metal gear appear identical.

i too have made gears for my 450.. but i made them on the horizontal mill hith a hob. the first set of gears that i made were out of aluminum but when you ran them they were noisy ( metal to metal the second set i made of nylotron. they worked well. you could make them on a vertical but you would have to be able to set your piece up on a compound to get the alignment of pitch to face just right. good luck
