I have almost exactly the same setup as yourself -
The main difference being carbon frames, I tried Aluminium frames, see this thread - http://www.runryder.com/helicopter/t203534p1/ and had a lot of trouble with splitting around the upper head area, although no problems with bolts.
I think your problem has to be related to a source of vibration I would imagine high frequency so it could be related to the tail. The problem I found with the aluminium frames was that they didnt absorb any of the vibrations as carbon or plastic do so everything has to be fully balanced. After checking the tail setup have a look at the feather shaft I know this has caused people some problems.
You might ultimately look at some form of dampening to prevent the problem, keep working on it as the frames are absolutely fantastic
