My falcon 50 seems to have a metallic rattling noise at idle (and I assume in flight, but it's not loud enough to hear it then). I got it used, but I took it completely apart and rebuilt it, everything except the engine, clutch, and fan. I just can't imagine what in the clutch/fan would rattle like that, it sounds like a piece of thin metal rattling against another piece of metal. It's not constantly rattling either, or else it just gets quiet sometimes. Am I just being stupid for thinking it's not the clutch/fan? Or could it be something in the engine (OS50) itself? It sounded like it came from somewhere around the engine.

Assuming the clutch isnt coming loose its probably a BB going bad. Did you remove all the start shaft BBs and clutch BBs and check them and re grease them? Thats where id start, also you could remove the glowplug and turn the eng over by hand and see if you can feel any BB grinding, might be a BB in the eng going too?

I recently had this problem with my Ergo 50/OS 50, it was the hex start adapter that slipped and allowed the clutch bell to move down and contact the clutch itself, you can only hear it at idle because the bell isn't turning until the shoes grab it..then there is no more "ringing", make sure the hex and start shaft are adjusted properly......that should fix it

Bladerunner, the Hawk helis have a start sys that totally disengages from the eng after starting so it couldnt be that. Its spring loaded and is uncoupled once you stop pushing down on it.

Not sure what the Falcon uses for boom supports but have noticed on my Hawk Sport that the boom supports seem to rattle when it is at idle. Could that be what you are hearing?

I guess I'll be taking the clutch apart to check the bearings in it. The boom supports have a plastic washer in between them and the metal frame, so I don't think they would be rattling. Thanks for the tips.

In my case the clutch bell had dropped down just enough to touch the top of the clutch shoes, look for a "scuff mark" inside the bell on the top, also see if there is a small mark on the clutch itself.......

Are you using the stock tail rotor control rod set up, with the servo mounted under the canopy. My Falcon tail rod likes to vibrate between the three plastic tail boom supports at idle, and make this funny sound. Once I bump the throttle above idle a click or two, it goes away. If this is what you are hearing, it is probably normal for that set up. My old Excell has the same tail rotor control rod system and it too will vibrate the rod at idle. I'm not sure if this is what you are hearing though.

The rattle was caused by the clutch bell hitting the fan, the scratching on the fan is only on two sides, for about 45 degrees on each side. The engine output shaft has no radial play. However there is .010" of end play. Is that too much?

The clutch bearings don't have any play, but the one isn't perfectly smooth, so it's probably going bad and I might as well replace it while it's apart.

I'm assuming the engine end play is causing the clutch to hit. The question I have is, how do I fix that if it's bad? Or if that is ok, do I just put a thin spacer in between the fan and the clutch?

Yeah I was measuring it with the clutch off. With the clutch on and tightened there is no end play.

So I still have the question of how to keep the clutch bell from contacting the fan. I guess just putting a thin washer in between the clutch and the fan would prevent it from occuring.
