Its made from high density foam, which is fairly easy to cut with a sharp blade. Which is all i used.
The guy from the foam shop said the higher the density foam, the easier and cleaner the foam cuts. I don't think you can cut this foam with a hot knife, the foam man said it gets pretty messy unlike some other types of foam.

Sorry for the delay -- just saw your question.

The total height of the main unit (what you see minus the plank rack) is 23". The top open tray area (under the 10" x 1¼" handle) is 10" x 9". The section to the left of the drawers which houses the battery, the SLA gauge and the basic charger extends 5" out from the main case. Extending out 7" to the right of the drawers (on the far side) is a fuel jug shelf, so the whole 'baseplate' is 10" x 23". The baseplate has four 3" square by ¾" high feet at the corners.

Each of the two drawers is 9" wide by 8" deep by 3" high inside.

It's made mostly of ½" ply and liberally strengthened with ¾" square gussets.

It was made locally here in Las Vegas by a guy who builds 'em for one of the LHS's. If you want the guy's number, lemme know.

Here are some pics of my latest Flight Box. Not yet finished as I want to mount all my screwdrivers etc in the lid. Otherwise good to go! The box came from Machine Mart here in the UK and I made the compartments out of thick Balsa, covered them in finishing resin, then painted them red. The foam inserts are from the Pelican range of cases just cut with a sharp knife to fit.

It's reasonable heavy with everything in (fuel and starter are the culprits there), but has all I need. I have added a shoulder strap which makes it fine to carry. I also have a PVC square cushion which I plan to velcro to the back of the box so I have a waterproof kneeling pad/cushion to sit on when I need it.

On the front are the jack sockets for the starter and the fuel pump switch which I made a colour surround out of ply to tell me which is fill/stop/empty.



A bit overkill, but why not!
