What could cause the clutch to engage too early?
The main blades on my raptor would start to spin as soon as the engine is started. (even at minimum throttle)

Tired out clutch would be one.... Or too small of a clearance between the liner and the clutch shoe.

Thanks for the reply. I've just pull out the clutch and it looks fine to me, no cracks. I also think maybe the clearance between the liner and the clutch shoe is too small....
How should I increase the clearance? Use sandpaper to sand the liner?

How old is your clutch shoe? They might not show signs of cracks, but they can be fatigued and expand too early. I mean the clutch is like a spring and it gets fatigued after numerous expansions and it will not go back to its normal position.
If anything the liner wears by time and increases the spacing. So unles you've just installed your liner, chances are your problem lies within the clutch shoe!

Hot starts kill clutches

It only takes a few hot starts or a single prolonged one to heat the clutch up enough for it to loose its spring temper. When that happens, it may not be cracked, but it will not properly spring back to its correct size at low RPM and will engage too soon. A really bad one will engage while spinning on the starter.

Thanks for all the useful response. I guess my clutch is tired out. You're right my clutch starts to engage a bit when I turn the starter. How often do you guys replace a 'tired-out' clutch? It is not a cheap part and costs some money ;-(
Walker mentions that a prelonged hot start would do bad to the clutch. I hope this is not so because the guys at my field would tell me to crank the engine using a starter without the glow plug starter on for 10~20 seconds, in cases when the engine won't start. Maybe there is a better way to prime the engine?

Mine started to expand around 100 or so flights...
I think what Walker was referring to as "hot starts" is when you start the heli up when it's at full throttle by accident, and you hold the head while the clutch is spinning like crazy. Normal startup will not wear out the head. I think 10-20 sec is a bit extreme, I only crank it until I see fuel going to the carb in the fuel line.

To regain the temper you only need to reset it to the right size and then heat the clutch to an almost orange glow on a kitchen burner and dip it quickly in water that has a layer of clean motor oil floating on top of it.
The oil will prevent the rapid high temp oxidation by means of a fine layer that stays with the part while it's immersed in the water to cool it off quickly.
Be careful since some oils can ignite.
Do this at your own risk.

"Hot starts"

Greg is right at what I meant by a "hot start". I have the feeling that I am not the only one that has ever fired up the starter with the transmitter in an idle-up, or -- even worse -- with the receiver not turned on. In either event, you have to hold the head, and the clutch generates heat, smoke and smell while you either get the throttle down or kill the engine by pulling the fuel line off. This kills the springiness of a clutch.

A normal start -- no matter how long -- shouldn't hurt your clutch at all. It's the prolonged slipping during a hot start that does the damage.
